Inspect the Charge Controller and Charger

A faulty charge controller or charger can prevent proper charging. Check the charge controller’s settings and ensure it’s configured for the correct system voltage and battery chemistry. If using a DC-DC charger, verify it’s operating within its specified temperature range and input voltage window. For example, a 12V DC-DC charger may require a 14V-16V input voltage range. Be cautious of overcharging, which can damage batteries. Limit the charge controller’s absorption voltage to 14.4V for lead-acid batteries, or 13.8V for lithium-ion batteries.

Review the System’s Voltage and Current Capacity

Verify the system’s voltage and current capacity match the charger’s specifications. A mismatch can result in undercharging or overcharging. For example, a 200Ah battery bank with a 20V system requires a charger with a 4000W capacity (200Ah x 20V). Also, be mindful of the charger’s maximum current output, which should match the system’s maximum charging current. For instance, a 40A charger is suitable for a 20V system with a 200Ah battery bank (200Ah / 5 hours = 40A).

Assess the Battery Bank’s Capacity and Age

A battery bank’s capacity and age can impact charging efficiency. Check the battery’s state of charge (SOC) and voltage to determine if it’s holding a charge. A fully charged battery should have a voltage near its nominal value. If the voltage is lower, it may indicate a capacity loss or internal resistance issue. Consider replacing batteries that are older than 5-7 years, as their capacity may have degraded significantly. For example, a 5-year-old 200Ah battery may only retain 50% of its original capacity.
